Mini body refurbishment

Well I’ve an off side sill that needs attention so I’ve just knocked one together out of 1.2mm sheet. I’ve been putting this off as I know it’ll get involved and  some people ‘lose’ the car from these repairs. 

Ive ripped into it and noticed my front wing lower is rotten and also osr wheelarch is dead so the mini repair begins…IMG_0750.thumb.jpeg.733988889ebdfd434f1311c173e6c88c.jpeg

Today I’ve concentrated on the osr wheel arch… also ripped the sill off…

Good job! I guess you'll be welding through the perforations, then grinding off. The tricky bit is stopping moisture getting between the new and original. I can only think of products like waxoyl to do that, but from the inside. Maybe you might want to drill some holes to allow the stuff to penetrate from the inside, and wick all the way down the new strips once complete. 

I just pumped a whole load of waxoyl in one of my Lupos. Rear top suspension mounting, rear beam hinge point and sills from one end to the other. Bungs out and spray. There was a trace of wax in there from the factory, but doesn't hurt to add more for extra long life.

Yes coating is guesswork. I etch and weld through. Cavity’s take planning when body waxing. I leave gaps to inject then hope it doesn’t go off like a grenade when I cap them 🙄🤣🤣

I reckon you could sell those left and right sill corners... Professional job! Very good work.

It's got me thinking, that maybe I should unbolt all my wings to see how bad it is under there. Might just need a thick coating of wax if ok? I don't like using the mastic stuff as once rust manages to get under it, it actually makes it rot faster. Can't dry out. 

Technically, it shouldn't rust along the sills or behind the wings, because the whole car was factory dipped in zinc phostphate wash before spraying. Sticks so well, you need to scrape it off. But i think there was an oversight because the wings flex slightly. And if sand or grit particles get trapped between the wing and sills, they rub through the phosphate, which is how the rust starts IMO.

Re-corners, actually quite easy to make but I always use the original shape to work round. To reproduce them one needs a wooden ‘plug’ to work over. 
on another note, the sill I made was around 1.1-1.2 mm thick so it’s better than std as std is .9mm aprox.
